In the past (say, LAST YEAR), I used to love carving guns out of cardboard and "finishing" them with colored electrical tape (before the current nanny worries, I used black vinyl tape and silver duct tape).

'Course, I also tried the cardboard with swords, but nothing quite matched the sturdiness of my woodshop Scimitar (or my woodshop rifle).

But this looks like a FUN project:

I know someone else who's tried to build one of these, but he was using some genuine sterling parts so it was pretty expensive. But I'm tempted to have a go at this, and I can take measurements from my deactivated sterling. Though I think I may substitute plasticard as much as possible since I've more experience in working with it.

See, the joy of building my own replica guns was because I don't have the thousands of bucks (or Class III license) to buy my own suppressed pair of Beretta 93R's. Using actual Sterling parts would be maddeningly expensive.

I think the only sterling parts he used were grips and stock, but even they were costly. He's even been trying to find the fore end of a SPAS 12 to use to make a pulse rifle from aliens, and that makes the sterling parts look easy to find.
So far the only sci fi gun I've tried is the laser from Space 1999. Made from balsa wood and plastic its not bad, but could be better.

It's my dream to have a working M41A1 Pulse Rifle.
It doesn't have to be 10MM Caseless. I'd be happy with it in just regular old 10MM.
Or .45.

Originally he planned to make the pulse rifle from an electric BB gun so it would actually fire full auto and caseless, I don't know if that's still his plan. Though I admit that's not quite the same as 10mm explosive tipped armour piercing. Cheaper probably, not as illegal definitely, but still not the same.

If I ever get to be a millionare author, I'm definitely buying a Thompson M1A1 (civvie model would do), though I will skimp on the purity of the M4A1 design and go with something like an 870.

As far as I know the shotgun used on the original prop M41A pulse rifles was an 870, but SPAS parts were fitted around it to make it look more futuristic. If you do this won't the barrel length of the shotgun be a problem?

Another project I've done has sprung to mind too. I took a cheap replica M16A1 and an even cheaper replica shotgun and stuck them together to make the over/under combination seen in the first Predator film carried by the scout. I've never seen any others of this type.

Actually I was referring to not having seen any other replicas of the gun.
I don't have much information on the actual gun itself, or the similar master key. But Greenhill's Counter Terrorism Equipment manual indicates that the master key did come slightly later, and indicates that both are made in Florida.
